Screw Conveyor Choking & Wear - Root Causes, Prevention & Solutions

Screw conveyor choking and wear is a common reason feed lines in cement, chemical, and food plants lose capacity and stop unexpectedly. Loaded above 45% of the trough, run too fast, or fed damp material, the screw packs and stalls, while abrasive product wears the flights and seizes the hanger bearings. UGES engineered screws, hard-faced flights, and sealed hanger bearings keep material moving.

Understanding Screw Conveyor Choking and Premature Wear

Screw conveyors move powders and granules in enclosed troughs at feed, dosing, and transfer points across cement, chemical, food, and power plants. Reliable conveying depends on the screw running below its choke limit, the flights keeping their profile, and the hanger and end bearings staying aligned, and all three are routinely compromised. Overfilling the trough above roughly 45 percent loading, running the screw too fast, or handling material with high moisture causes the product to pack rather than advance, and damp material collects and thickens around hanger bearings until flow stops. At the same time abrasive material wears the outside diameter of the flights, which first polishes and then thins them, driving up power draw and eventually causing the screw to fail, while hanger bearing fatigue from misalignment is a leading cause of breakdowns on longer screws. For a typical plant, recurring screw conveyor chokes and wear failures cost an estimated Rs 5 to 14 lakh per year (about US$6,000 to 17,000 or GBP 5,000 to 13,000) in lost throughput, clean-out labour, and replacement screws and bearings.

Cost of Inaction
A screw that keeps choking trains operators to under-load and babysit it, quietly capping plant throughput, while a worn screw draws more motor power and edges toward a sudden break. Ignoring early flight wear and bearing noise leads to a snapped screw or seized hanger bearing that stops the line and can damage the trough, turning a planned component swap into an extended unplanned outage. Replacing a failed screw, coupling, and bearings under emergency conditions costs several times more than sizing and protecting the conveyor correctly at the outset.

Root Causes

Root Cause 1

Overloading, Over-Speed and Damp Material Bridging

Feeding the trough above about 45 percent loading, running the screw faster than the material can advance, or conveying damp, cohesive product causes the material to pack against the trough and bridge rather than move forward. Moisture also collects and thickens on hanger bearings, choking the path through which incoming material must pass.
Root Cause 2

Flight and Trough Abrasion Wear

Because a screw slides material against the flights and trough, abrasive products steadily wear the flight outside diameter and the trough liner. As the flights thin, conveying efficiency drops and power draw rises, and in severe cases the worn flights lead to screw failure.
Root Cause 3

Hanger Bearing Fatigue and Misalignment

On longer screws that require intermediate hanger bearings, a major cause of failure is fatigue from misalignment, made worse by worn bearings or coupling shafts. Fibrous and damp materials are especially hard on hanger bearings, and a failed hanger bearing quickly leads to coupling and screw damage.

Engineering Solutions

UGES Application-Engineered Screw Conveyors

Application-Engineered Screw Sizing and Speed

UGES sizes the screw diameter, pitch, trough loading, and speed to the actual material and throughput, keeping the conveyor below its choke limit even with cohesive or variable feed. Tapered or variable-pitch inlet sections and correct trough loading prevent the packing and bridging that stall standard screws.
UGES Hard-Faced Screw Conveyors

Hard-Faced Flights and Lined Troughs

UGES screws carry hard-faced or hardened flight edges and abrasion-resistant trough liners that hold their profile far longer in abrasive service, keeping conveying efficiency high and power draw stable. This extends service life and prevents the thinning that leads to screw failure.
UGES Sealed Hanger Bearing Assemblies

Sealed, Self-Aligning Hanger Bearings

UGES uses sealed, application-matched hanger bearings with self-aligning mounting and effective shaft seals that keep contaminant and moisture out and tolerate the small misalignments that cause fatigue. Correct hanger bearing selection and sealing removes the single most common breakdown point on long screws.
